Excessive Coating Problems

We are coating automotive components. We are in the process of trying to complete a new order for coating of shock absorber springs for motorcycles. Blisters And Creep On Aluminum Castings

We have repeatedly failed a 336-hour salt spray test on an aluminum casting. We use an immersion bath iron phosphate conversion coating (soap, rinse, phosphate, rinse) and urethane powder coating. The results have consistently been blisters and significant creepback from scribe. How can we improve our adhesion and weather resistance on these die castings? What is causing the blistering? We could instead use a TGIC Polyester? Would these powders perform better?

I am the Finishing Engineer in a custom job shop. We are encountering a lot of die cast parts that are corroded so severely that we can’t get them to plate. I’ve heard that some shops are coating similar cast parts with a conductive paint and then plating on top of it. Can you please tell me where can I find some information on this process.
